In practical engineering design experience, sub-optimal design or construction plans often lead to increased labor costs and efforts to address subsequent issues. As shown in the image below, insufficient consideration of operating conditions by the client resulted in the selection of substandard pipeline components for a strong acid environment, causing pipeline leakage. Additionally, the heat exchanger had insufficient power: heating 5 cubic meters of water in the tank to 55 C with a maximum heat exchange capacity of only 100 KW led to an extended heating time of approximately 2 hours. The client later engaged us to conduct on-site measurements, calculations, and implement optimization reforms. Through numerous case studies, we have learned that our product design must integrate over years of engineers’ design experience with actual production needs, undergoing continuous verification and iteration to ensure our solutions are practical and meet client requirements comprehensively from the start.

Engineering Case Study: Acid-Resistant Pipeline & Heat Exchanger Optimization

Problem Identification:A chemical plant faced critical operational issues due to inadequate equipment design. Substandard pipeline components selected for a pH 1.2 strong acid environment caused severe corrosion and leakage (see image below). Concurrently, a 100KW heat exchanger failed to heat 5m³ water to 55°C within acceptable timeframes, requiring 2+ hours for temperature rise—significantly impacting production efficiency.

Our Engineering Intervention:Our technical team conducted on-site thermal mapping and material stress analysis, implementing dual optimization strategies: 1) Upgraded pipeline system to Hastelloy C276 alloy with PTFE gaskets for acid resistance; 2) Reconfigured heat exchange system with enhanced turbulence design, reducing heating time by 55% while maintaining energy efficiency.

Key Engineering Insights:This project underscores the importance of integrating 20+ years of field experience with advanced simulation tools (ANSYS Fluent) to predict material performance and thermal dynamics. Our iterative design approach ensures compliance with ASME standards and client-specific operational parameters from initial concept to final commissioning.
